  • Corrosion and Seizing: The most common problem of the exhaust elbows of Volvo Penta diesel engines is corrosion, which can be accelerated if the elbow is not dismounted and cleaned, at least yearly. Such a procedure is essential in order to perform decoking (carbon deposits removal) and observe the elbow itself for cracks and overall condition. Besides that, hyper-deposition of carbon will reduce the flow of the exhaust gases and will potentially damage your turbo.

  • Accessibility: The accessibility of the elbow might be tricky, especially in dual engine installations and tight engine compartments. Your 861289 exhaust elbow is usually located on your starboard (right) side, attached to your turbocharger with the help of the V-band clamp 21325765. The elbow is connected to the downpipe with the flexible hose 860396.

  • Proper Sealing: The elbows of Volvo Penta diesel engines are either flanged connected or attached with a v-band. When the engine is turbocharged, the v-band achieves a direct (gasket free) connection between your turbocharger and the elbow. The connection does not require some sealant or grease, besides a clean surface and a good v-band clamp. On the other hand, naturally aspirated engines have a connection “exhaust manifold - gasket - exhaust elbow”. Again, the matting surface must be cleaned of carbon deposits and residues of your previous gasket.

  • Maintenance neglect: The fact your engine sounds good does not mean it does not have maintenance needs and inspections. The elbow, being actually a consumable, is regularly neglected. This can lead to engine failures and premature wear of your turbocharger, due to high carbon accumulation.

  • Complexity of Repair: The repair of your circulation pump is not the easiest task, especially if you do not have the required tools. On the page of our repair kit can be found diagrams and instructions as per the workshop manual. Besides the relevant difficulty, precision is also required in order to achieve the clearance between the impeller and pump body. Not correct distance may result in lower circulation capacity or inability of the impeller to rotate.

  • Proper Seal Installation: In order to install the mechanical seal properly, a mandrel is advised to be used. Additionally, the seal’s surface must be lubricated as per the specifications of the workshop manual.Soon as the ball bearing and shaft assembly 831720 is pressed into the housing, along with the mechanical seal 460839 and seat 421306, the impeller 831438 is also placed. The gasket 430017 is required in order to mount your pump again onto your engine block. The o-ring 430172 and 430172 connects the water pipes. Below the pump is placed the draining plug “shut-off cock” 82744.

  • Disassembly Complexity: The whole process of disassembly may be tricky, especially if the aftercooler has not been maintained for a long time. Additionally, the housing is made of aluminium, which is prone to corrosion and relatively easy to damage it. Soon as the hoses are removed from the housing, you may start loosening the 12 nuts holding the housing together. The application of lubricant or an anti-rust product like WD-40 may be required. Remove carefully the cover without damaging the 12 studs - a gentle sideway motion may help it get unstuck. Remove your old gasket. Lift up the aftercooler insert. If you want to remove the housing from the engine block, use a 13mm socket and remove the bolts around the housing.

  • Core cleaning: Having torn your aftercooler apart, brings you the chance to clean its core. If the “air side” of your core is excessively oily, you probably have a problem with your turbocharger. In order to clean the core, leave it overnight in a mixture of 0.5L 35% vinegar concentrate diluted with 3.5L of water and the next day rinse with soap water. In order to assemble, the sealing surfaces must be clean and free from corrosion, oil or other contaminants to ensure a proper seal.

  • Seal Placement: Make sure that all the mating surfaces are clean and free of any contaminant, in order to achieve a proper sealant. The installation of the seals is dry, without the addition of any extra sealant. The seals included in the gasket set 876110 are enough to properly reseal the aftercooler models 3582599 and 3583101. Two units of 860920 are placed below and above the brass insert, a 847573 sealing strip is placed under the top cover and a 3582639 gasket is used at the lower side. The sealing ring 858979 is placed at the drain plug area. Some housings are using a quick hose connection, instead of a clamp hose connection. For such cases, 4 o-rings 858986 are supplied.

  • Accessibility: The water pump is located on the front side of the engine, right besides the heat exchanger. Accessing the pump is usually not very difficult, unless your engine compartment is very tight.

  • Belt Tension: Make sure the drive belt is tightened properly to avoid belt slip and premature belt wear, which can lead to belt snapping and overheating. The Volvo Penta AQ120 and AQ140 use a belt-driven circulation pump.

  • Coolant Leaks: Ensuring a watertight seal between the circulation pump and the heat exchanger (hose connected) as well as the expansion tank above the pump, will help you avoid leaks of cooling fluid in your engine area. It is always recommended to have a spare 1378906 gasket, in case you need to remove and remount your 3587508 pump.

  • Accessibility: The circulation pump is located on the front side of the engine, on the left side of the raw water pump. Accessing the pump is usually troublesome due to the tight space and the requirement to dismount the belts and other components, if needed to remove the pump.

  • Coolant Leaks: The water pump 3580782 should be installed using a new mounting gasket with part number 859027. Above the pump is located the thermostat housing and the joint between the circulation pump and the housing is achieved through the grommet 3583913, which also must be renewed in order to avoid unwanted leaks. Lastly, the pump 3580782 is not a hose connected one, like most of the 40-41-42-43-44 series. Instead, the tube coming from the heat exchanger creates a watertight seal with the pump by inserting the o-ring 925067 925067 948610. By following all these precautions, you will minimize the chance of a leak attributed to the circulating water pump.

  • Signs my circulation pump needs repair: One of the most obvious signs your 3580782 pump needs a repair, is a wobbling sound attributed to the bearings. Additionally, if your mechanical seal 1676432 starts dripping/leaking water, your pump is due for a repair. The part number required to perform a complete overhaul is 876794, while a seal kit would be made of part numbers: mechanical seal 1676432, pump to thermostat housing grommet 3583913, hose o-ring to pump 925067 and an installation gasket 859027.

  • Impeller Damage: The impeller must be observed for pitting, excessive wear, broken vanes or slightly torn If any of these symptoms is observed, it is recommended to extract the old impeller and place a new one.

  • Common problems: This pump is pretty straightforward with very few problems mentioned, provided it is properly maintained. Excluding consumables like the impeller and the shaft seal, this pump is very simple and economical to maintain. It is advised to observe the v-channel of the pulley and rub it with a 220 grit sandpaper in order to make sure there is no belt slip - after all, 3857794 and G9903 are belt driven pumps.
  • Hose Connections: Make sure the hoses are in good condition and not cracked due to age and heat. Additionally, the hose clamps must be well tightened in order to keep the hoses in place. After the impeller 3862281, 21213660 has been replaced, preferably with a new seal 827247 pressed into the pump housing, your 3857794 pump will be ready to keep your engine cool for another season.
